Pull out your wallet and count along: loyalty card from your favorite coffee shop, membership card for the gym, key card from your last hotel, plus a key tag dangling from your keychain. The plastic card has become so ordinary that nobody ever asks where it actually came from.
Yet behind that little 85.6-millimeter rectangle hides a pretty wild story: a chemist who accidentally grows a white solid in the sunlight. A businessman who supposedly forgets his wallet. A wife with a clothes iron. And two German engineers whose patent lives on in billions of cards.

Early precursors β metal, embossing, cardboard
2.1 Coins and tokens from the department store
The idea of handing loyal customers a physical token of recognition is older than any plastic. As early as the late 19th century, American department stores issued so-called charge coins: small metal tokens carrying a customer number and the store logo. Show the coin, and you were allowed to buy on account β your name lived in the ledger, the coin was the proof.
You already know the principle behind it: a card (or coin, in this case) connects a person to a business. That job hasn't changed one bit in 130 years β only the material has.
2.2 The Charga-Plate β a dog tag for loyal customers
From 1928 things got systematic: the Charga-Plate, an embossed sheet-metal plate shaped like a military dog tag, spread through US department stores from the 1930s to the late 1950s. The customer's name and address were embossed in relief; at the register, the plate went into an imprinter that pressed the data onto the sales slip through an inked ribbon. No computer, no database β pure mechanics.
Fun detail: many retailers didn't even let customers keep their plates β the store did. The clerk pulled the plate from the store's files whenever the regular walked in. Customer retention, taken literally.
2.3 1950: Diners Club and the cardboard card
In February 1950, businessman Frank McNamara and attorney Ralph Schneider founded the Diners Club in New York β the world's first multi-merchant charge card. Members could initially charge their meals at 27 New York restaurants and received one collective bill at the end of the month. The crazy part from today's perspective: this revolutionary card was made of cardboard. Printed paperboard, nothing more.
Anecdote: The "First Supper"
The official founding legend goes like this: in 1949, McNamara forgets his wallet at a business dinner, his wife has to rescue the bill β and the embarrassment sparks the business idea. Sounds great, but according to his own PR man Matty Simmons, it's mostly one thing: great marketing. Simmons later wrote that the origin story had been marketed "a little more glamorously" than it happened. The actual brainwave probably struck, rather boringly, at a desk. Lesson learned: good storytelling sells β then as now.
Success proved the founders right: the club grew to tens of thousands of members in its first year, and millionaire retail heir Alfred Bloomingdale's arrival in 1952 sealed the breakthrough. Only the material β the cardboard β was screaming for an upgrade. And that upgrade had been sitting in a German chemistry lab for decades.
The breakthrough β PVC makes the card possible
3.1 An accidental find in the sunlight
The material most cards are made of today wasn't invented β it just happened. In 1872, German chemist Eugen Baumann in TΓΌbingen observed vinyl chloride turning into a white solid under sunlight: polyvinyl chloride, better known as PVC. Frenchman Henri Victor Regnault had described something similar as early as 1835. The problem: the stuff was hard, brittle and impossible to process with the tools of the day. So the discovery went straight onto the shelf of curiosities.
In 1913, German chemist Fritz Klatte at Chemische Fabrik Griesheim-Elektron gave it another shot and patented a process for polymerizing vinyl chloride. A market-ready product still never materialized β the company let the patents lapse in 1926. Germany had discovered the material but had no clue what to do with it. Ouch.
3.2 Waldo Semon makes PVC flexible
Of all years, 1926 β the year those patents were abandoned β brought the breakthrough in the US: Waldo Semon, a chemist at B.F. Goodrich, blended plasticizers into the brittle PVC β and suddenly the "worthless" material was flexible, waterproof and moldable. Semon himself later recalled that people used to simply throw PVC in the trash. From 1935, industrial PVC production took off in Germany as well.
And with that, the material was born that would go on to insulate cables, cover floors, press vinyl records β and eventually sit as a card in every wallet on the planet. Durable as dragon armor, printable like paper: the perfect combo.
3.3 From cardboard to plastic
In the late 1950s, material and idea finally met. In 1958, Bank of America mailed 65,000 unsolicited plastic cards to households in Fresno, California β the legendary "Fresno Drop". American Express switched to plastic in 1959, and Diners Club followed in the 1960s. The embossing β that raised relief with name and number β was inherited straight from the old Charga-Plate: card into the imprinter, slide the lever, "ka-chunk", done.
From here on, things moved fast. The card was cheap to produce, tough in daily use and β crucially for everything that came next β printable across its entire surface. The payment tool had just become a pocket-sized branding space.
Tech milestones β format, stripe, chip
4.1 One format for the whole world
The fact that your loyalty card, your driver's license and your hotel key card are all exactly the same size is no coincidence β it's a standard: ISO/IEC 7810 defines the ID-1 format β usually called CR80 in the industry β as 85.60 Γ 53.98 mm at 0.76 mm thickness, with rounded corners of roughly 3.2 mm radius. The format was first internationally standardized in 1985; the odd numbers give away its inch-based origins.

4.2 The magnetic stripe and the clothes iron
In 1969, IBM engineer Forrest Parry was trying to attach a piece of magnetic tape to a plastic card β originally for security IDs under a US government contract. Every adhesive failed: the tape warped or lost its function. Frustrated, Parry came home to find his wife Dorothea ironing laundry. Her suggestion: just iron the stripe on. He tried it β and it worked. The magnetic stripe was born, and with it the machine-readable card.
4.3 The chip card β a German invention
Almost at the same time, two German engineers were already thinking one step ahead. Helmut GrΓΆttrup and JΓΌrgen Dethloff filed a patent for an "identification switch" in Austria in 1968 and in Germany in 1969 β a plastic card with an integrated circuit whose data can't simply be copied. The German patent wasn't granted until 1982, but the core idea lives on in every chip card today. Frenchman Roland Moreno added key pieces from 1974 onward with his patents, including PIN protection, and Dethloff filed the microprocessor card in 1977.
By the way, the card chip's first mass-market gig wasn't payments β it was phone calls: in 1984, France introduced the TΓ©lΓ©carte for public phone booths, putting a chip card into millions of hands for the very first time. The chip card is now considered one of the most important German inventions ever. No monster exaggeration needed: as a German card monster, we're a little proud of that one. π¦Ύ
Cards conquer everyday life
5.1 From trading stamps to loyalty cards
Customer loyalty existed long before the plastic card β it just involved licking and sticking: in 1896, US company Sperry & Hutchinson launched the famous "Green Stamps", and in 1901 the first rebate stamps appeared in Hanover, Germany. Generations of shoppers glued little stamps into booklets and traded them in for rewards.
In Germany, of all things, a law slammed the brakes on: the Rebate Act of 1933 capped cash discounts at a measly 3 percent β creative rewards programs? Forbidden. Only when the law was repealed in July 2001 was the road clear, and the plastic loyalty card began its triumphant march through German retail. Programs like Payback (launched in 2000) turned the card into an everyday companion.
Today's printed loyalty card is the direct grandchild of the trading stamp β minus the glue, plus your logo living in your customers' wallets. Every time that wallet opens: brand contact. No other marketing tool pulls that off so effortlessly.
5.2 Membership cards, IDs, access
In parallel, the card conquered everything to do with belonging: clubs and associations swapped paper membership booklets for membership cards, companies rolled out employee IDs, gyms turned the card into the ticket through the door. Gift and voucher cards replaced the paper coupon, too β nicer in the hand, longer-lived in the drawer and considerably harder to crumple.
And since not every card wants to live in a wallet, it moved to the keychain as well: key tags β small cards with a punched hole β put your customer number and logo right where hands go every single day.
5.3 The hotel key card β a Norwegian retires the key
The card wrote its own success story in hotels. In 1975, Norwegian engineer Tor SΓΈrnes developed the VingCard system: a plastic card with a hole pattern offering 32 hole positions and thus around 4.2 billion combinations β with locks that could be recoded for every new guest. In 1978, the system was installed at the Peachtree Plaza in Atlanta, then the tallest hotel in the world. Magnetic stripe and radio-based cards followed later. The heavy room key with its brass fob? Museum piece.

6.1 PVC β the proven standard
A full century after Semon's plasticizer trick, PVC is still the standard card material β for good reason: it's tough, scratch-resistant, dimensionally stable, brilliantly printable and affordable to produce. 6.2 Wood, carbon and metal
